A material handling line looks simple on the layout drawing and behaves very differently once it is running: one switch backs up, a buffer fills faster than expected, and nobody planned for it. Finding this out by trial and error on the actual floor is slow and expensive. A digital twin finds it on a screen first.
What a digital twin actually is
It is a working simulation of your line, built from its real drawings and the signals its own controllers already produce — not a rough animation. We built one for a bobbin transport system with eight trains, nine rail switches and sixteen hundred bobbin positions, and it showed exactly where trains queued up before a single change was made on the floor.
When it is worth building one
- You are planning to add a machine or a line and want to know what it does to the whole system, not just that one point.
- A bottleneck moves around and nobody can agree where it actually is.
- A change on the floor is expensive or slow to undo if it turns out wrong.
- You want to test three layout ideas without building three layouts.
What it costs you in effort
We need your line's drawings and access to the controller signals — no new hardware installed on a running line just to build the model. The simulation itself takes some weeks to build and match against how the line actually behaves, and after that, testing a "what if we added a fourth train" question takes hours, not a shutdown.
Questions to ask any vendor
- Is the model built from your actual drawings and signals, or a generic template for "a line like yours"?
- Can it be checked against how the real line behaves today, before you trust it for a change?
- Does it need your production line to be stopped or touched to build it?
How we can help
Digital twins are part of our wider work with factories, alongside machine health monitoring and camera-based quality checks. See examples, including the bobbin transport project, on our industry page, or read how we build the AI behind it on our AI page. Tell us about the line you are planning to change and we will tell you honestly whether a twin is worth it for your case.
