Most factories can tell you how many hours a line was down last month. Far fewer can tell you why, broken down by cause — a changeover, a material shortage, a breakdown, an operator break. Without the reason, the number is just a scorecard. With it, it becomes a list of things you can actually go and fix.
What good downtime capture looks like
- The reason is logged at the moment the line stops, not reconstructed from memory at the end of the shift.
- Reasons come from a short, fixed list the operator taps, not a blank box that gets filled in five different ways by five different people.
- Machine-reported stops (from the controller) and operator-reported reasons (from a tap on a screen) are matched to each other, so the record is not just one person's word.
- The data rolls up automatically into which reason costs the most hours this month, not a spreadsheet someone builds by hand on Friday.
Signs your shop floor needs this
If "downtime" on your report is one big number with no breakdown, you are measuring a symptom, not a cause. If two supervisors would give different reasons for the same stoppage last week, your data already has no owner. Andon-style stop-and-flag systems on the line exist for exactly this gap.
What it costs you in effort
The list of reasons needs to be built with your own operators, not copied from a textbook, or nobody will trust it enough to use it correctly. Tapping a reason on a stop takes an operator a few seconds — less time than writing it in a logbook, and far more useful once it adds up. The reporting side, once set up, needs no manual work at all, and a plant head can see the month's biggest cause of lost hours without asking anyone to compile it.
How we can help
Downtime capture pairs well with our machine health model, Thudippu, which already reads controller data for early warnings — the same connection can pull in machine-reported stops automatically, cutting down what an operator has to log by hand. See our wider factory work, including camera-based quality checks, on our industry page, or read about our models on our AI page. Tell us how downtime is logged today and we will show you what a proper breakdown looks like.
